Overview

The Miller XR-Aluma-Pro is a gooseneck-style push-pull MIG gun designed for aluminium welding, and Miller describes the XR family as the industry’s most reliable line of push-pull welding guns. It is rated at 300 A at 100 percent duty cycle in the air-cooled version and 400 A at 100 percent duty cycle in the water-cooled version, and supports MIG and pulsed MIG with aluminium, stainless steel and gas-shielded cored wires. The Miller XR-Aluma-Pro is built to be used with the Millermatic 355 power source or the XR-AlumaFeed Suitcase feeder as part of a complete push-pull system, and it is available with 15, 25 or 35 ft cables.

Operating Principle

As general background, aluminium MIG wire is soft and has low column strength. When a standard feeder tries to push it through a long gun cable, the wire tends to buckle and tangle at the drive rolls, a fault welders call bird-nesting. A push-pull system solves this by placing a small motor and drive rolls in the gun handle that pull the wire through the cable while the feeder pushes from the spool end. The wire stays under light, even tension along its entire path, so feeding is smooth even with long cables and large spools.

The Miller XR-Aluma-Pro uses aluminium-series-specific tension settings to ensure smooth feeding with 4000 or 5000 series aluminium wires. It feeds wire at 70 to 900 inches per minute, depending on the feeder or Millermatic used, which Miller says is faster than any of its predecessors. A 3-3/4 turn potentiometer gives fine resolution when setting wire speed, and the recessed wire feed speed control is durable yet easy to use while wearing welding gloves. The result is stable arc length and consistent bead appearance on aluminium joints.

Engineering Design of the Miller XR-Aluma-Pro

The Miller XR-Aluma-Pro is balanced to give a natural feel in the hand, so welders have better joint access and can hold correct gun angle, stick-out and travel speed for longer with less fatigue. The industrial-quality cable has a durable covering and strain relief to resist damage, and a cable cover with full-length hook-and-loop closure protects the hose and cable assembly. A replaceable feed cable liner keeps arc performance consistent and lets the liner be changed without replacing the whole feed cable, reducing parts cost and service time.

Inside the handle, the isolated, common, knurled drive roll helps reduce wear, and a pressure release lever holds the drive rolls open for wire changeover. The drive assembly is easy to access and the head tube is removable, easy to rotate and self-seating, with options in several lengths and bend angles, including 45, 60 and 180 degree heads, heavy-duty heads for high duty cycle work, tight-access heads and a flexible 10-inch neck. Quick connectors join the control cable to the trigger, motor and potentiometer. The gun body measures about 127 by 64 by 432 mm.

Consumables for the Miller XR-Aluma-Pro are designed for quick replacement. FasTip contact tips are sold in packs of 25 for each wire size, and heavy-duty gas diffusers are offered with flush, 1/8 inch or 1/4 inch tip recess. Screw-on brass and copper nozzles come in several orifice sizes and tapers. A 50-degree curved nozzle kit reaches confined joints, and a hardwire liner kit allows the gun to run 0.8 to 1.2 mm mild steel or stainless wire when a shop needs one gun for mixed materials.

Which power sources work with the Miller XR-Aluma-Pro?
According to the Miller spec sheet, the Miller XR-Aluma-Pro connects directly to the Millermatic 252, 255 and 355 and the Multimatic 255. It can also be used with the XR-AlumaFeed Suitcase push-pull feeder, which works with Miller and other CV power sources. Miller notes that the XR-Aluma-Pro is not compatible with Continuum, Intellx Elite or MPa Plus feeders.
What is the difference between the air-cooled and water-cooled XR-Aluma-Pro?
The air-cooled gun is rated 300 A at 100% duty cycle and weighs 1.1 kg; the water-cooled gun is rated 400 A at 100% duty cycle and weighs 1.3 kg. The water-cooled version suits long, high-current aluminium spray and pulse welds, while the air-cooled version is simpler and needs no cooler.
What wire sizes does the XR-Aluma-Pro feed?
Out of the box the gun feeds 0.030 to 3/64 inch (0.8–1.2 mm) wire without separate drive rolls. Kit 230708 is required to run 1/16 inch (1.6 mm) wire. Aluminium-series-specific tension settings give smooth feeding with 4000 and 5000 series aluminium, and the gun can also run stainless and gas-shielded cored wires.
Why use a push-pull gun instead of a spool gun?
A push-pull gun has a motor in the gun that pulls the soft aluminium wire while the feeder pushes it, so it can feed from a large spool through a long cable without bird-nesting. On the Millermatic 355, for example, this allows 12-inch spools instead of the 4-inch spools on a spool gun, reducing downtime for spool changes.
