Overview
The Miller Maxstar 400 is an advanced DC TIG and stick welding power source built for precision fabrication where weld quality is audited joint by joint: pipe and tube work, pressure vessels, tool and die repair and exotic material fabrication. Miller has re-engineered the platform around a 7-inch colour LCD interface that walks the welder through setup with on-screen explanations and dynamic images, so the Miller Maxstar 400 can be set correctly by experienced and newer operators alike. It delivers a 3–400 A output range and a rated output of 300 A at 32 V at 60% duty cycle on three-phase supply, in a cabinet weighing 126 lb (57 kg).

Operating Principle
As a general principle, an inverter TIG power source rectifies the incoming mains, converts it to high-frequency AC through power semiconductors, steps it down through a compact transformer and then rectifies it again to a tightly controlled DC welding current. Because the control loop works at high frequency, the current can be regulated precisely and changed quickly, which is what makes pulsed TIG practical. The Maxstar 400 uses this capability to offer pulsing from 0.1 to 5,000 pulses per second, with peak time and background amperage each adjustable from 5 to 95 percent.
On the Miller Maxstar 400, pulsing alternates between a peak current that melts the joint and a lower background current that lets the puddle freeze slightly. Miller notes that pulsing can increase puddle agitation, arc stability and travel speed while reducing heat input and distortion. Three pulse waveshapes are available: square for a fast-freezing puddle and ultimate arc control, sine for a more fluid puddle suited to overlaying, and triangular for a quick-forming puddle with further reduced heat on thin material. Selecting sine or triangular activates QuietPulse, which reduces audible arc noise in the workshop.
Engineering Design of the Miller Maxstar 400
The Miller Maxstar 400 accepts any input voltage from 208 to 600 V, single- or three-phase, with no manual linking. Miller describes this as an ideal solution for dirty or unreliable power, which is a practical advantage on construction sites and generator-fed shutdown projects where supply quality varies. On three-phase supply the machine is rated at 250 A at 30 V at 100% duty cycle and 300 A at 32 V at 60% duty cycle; on single-phase it is rated 200 A at 28 V at 100% and 250 A at 30 V at 60%. The cabinet measures roughly 613 mm high, 352 mm wide and 618 mm deep.
Arc starting on the Miller Maxstar 400 uses Blue Lightning high-frequency starting, which Miller states gives more consistent starts and greater reliability than traditional arc starters, or Lift-Arc for sites where high frequency could disturb nearby electronics. A dedicated Cooler Power Supply receptacle runs the Coolmate PRO 4 cooler, and the Cooler-On-Demand feature operates the cooling system only when needed, reducing noise, energy use and airborne contaminants. A front USB port lets supervisors update software, back up settings and transfer saved programs from one unit to the next, and an optional 28-pin automation interface kit allows PLC control for mechanised welding.
